Ultra-high temperature carbide foams and methods of fabricating the same

Ultra-high temperature carbide (UHTC) foams and methods of fabricating and using the same are provided. The UHTC foams are produced in a three-step process, including UHTC slurry preparation, freeze-drying, and spark plasma sintering (SPS). The fabrication methods allow for the production of any kind of single- or multi-component UHTC foam, while also providing flexibility in the shape and size of the UHTC foams to produce near-net-shape components.

A method of preparing a ceramic fabric for use in a ceramic matrix composite includes arranging a plurality of ceramic tows, each comprising a plurality of filaments, introducing a superabsorbent polymer to the plurality of ceramic tows such that an amount of the superabsorbent polymer surrounds at least a subset of the plurality of filaments within each of the plurality of ceramic tows, and introducing water to the plurality of ceramic tows to cause the superabsorbent polymer to expand and force apart adjacent ones of the subset of the plurality of filaments within each of the plurality of ceramic tows. Expansion of the superabsorbent polymer within one of the plurality of ceramic tows reduces a filament packing density of the one of the plurality of ceramic tows.

The initiator(s) are selected from iodonium, sulphonium and diazonium salts and onium salts in combination with at least one amine and/or at least one phosphine to form a charge transfer complex. The initiator(s) may generate the initiation of a thermal polymerization under the exposure to at least one source of UV, visible or IR irradiation.

In S11, a multilayer made of an ink containing inorganic particles and an organic material is formed to prepare a three-dimensional object. S12 includes: a first degreasing step of heating the three-dimensional object under an inert gas atmosphere at a first average degreasing temperature (T1) for a first heating time to degrease the organic material; and a second degreasing step of heating the three-dimensional object degreased in the first degreasing step, under an inert gas atmosphere at a second average degreasing temperature (T2) higher than Ti for a second heating time to degrease the organic material. In S13, the three-dimensional object degreased in the second degreasing step is sintered at an average sintering temperature higher than T2 to obtain a sintered product.

Other methods comprise processing aligned reinforcing additives and a resin comprising a PAEK to make an aligned reinforcing additives PAEK, aligned 1-2 dimensional flake material, or aligned 1-2 dimensional platelet material, to create a fabric, prepreg or tape comprising the aligned reinforcing additives and impregnated PAEK. Other methods comprise impregnating continuous fiber tape or fabric with a resin comprising PAEK and at least one reinforcing additive or co-weaving a continuous fiber or fabric with a PAEK fiber comprising PAEK and at least one reinforcing additive.
