Spacer for Hollow-Core Structures

This spacer for paneled hollow-core doors has an H-beam configuration, with a first flange connected along its length to a second flange along its length by a web. The web is perpendicular to both the first and second flanges. A hollow-core door is assembled by placing the spacer between two door skins. Once the door is assembled, the web is parallel to the door skins. To accommodate the variation in distance between the bottom and top skins that is created by the raised panels, the bottom edge of each flange has one or more bottom notches that fits closely over the raised portion of the panel in the bottom skin and one or more top notches that fits closely over the raised portion of the panel in the top skin. Preferably only two or three spacers are used in a paneled door, each spacer extending the length of the door.

The door frame includes: a front wall, a rear wall, an outer wall and an inner wall; a length of the front wall being substantially the same as a distance between the inner wall and the outer wall; an internal cavity at least partially defined by space between the inner wall and outer wall; and opposing first and second gripping sections defined in the internal cavity at least partially by first and second internal flanges in the internal cavity. The frame has sufficient structural integrity such that when the frame is cut height wise between the first and second internal flanges into front and rear sections, the front section can support a door on its own without the rear section.

Systems and methods for pressing a door assembly involve one or more die sections installed in a press, wherein the die sections each have a raised section that contacts and supports a recessed panel portion of a door skin of the assembly during the pressing operation to facilitate crushing of portions of a core of the door assembly that underlie the recessed panel portion of the door skin. The die sections may be made of plastic and readily changed out for different sizes or styles of doors.

A door includes a door frame, first and second door skins having rectangular outer peripheries and inner openings, and a frameless glazed unit received at the openings. The door skins include exterior surfaces facing away from the door frame and opposite interior surfaces facing and secured to opposite sides of the door frame. The exterior and interior surfaces of the first and second door skins establish integral lips and grooves of the first and second door skins. Opposite sides of the frameless glazed unit directly contact and are sealed by the integral lips and sealant and/or adhesive contained in the grooves of the first and second door skins.
