A multiphase composite, formed by freeze-casting, lyophilization, and sintering, has sintered particles forming a scaffold having at least one region of aligned porosity; and a second phase formed in pores of the scaffold. In a particular embodiment, the second phase is a nuclear fuel, in another, the first phase is a nuclear fuel, and in others, both phases are nuclear fuels. In some embodiments, the first phase is a ceramic, and in other embodiments a metal such as stainless steel. In other embodiments, the second phase is a metal, and in other embodiments a ceramic. In some embodiments the second phase is positioned in a subset of pores of the scaffold, at least some additional pores being filled with a third phase. In embodiments, the second phase is also sintered.

A shoe for dispensing a molten metal such as lead into a mold cavity of a rotating drum to continuously cast a web of a plurality of serially connected grids or battery composite electrodes of a carbon fiber material with a cast metal conductor. The shoe may have at least one elongate orifice slot in a face confronting the drum, a molten metal supply passage communicating with the orifice slot and an excess molten metal return slot opening into the confronting face downstream of the supply slot relative generally to the direction of rotation of the drum.

For making battery electrodes, a composite strip of a cast ribbon of an electrically conductive metal attached to and extending along an edge of a web of electrically conductive carbon fiber material, also called a carbon felt in some examples, with a plurality of spaced apart notches cast in the ribbon and opening to an edge of the ribbon spaced from the carbon fiber material. A rotatable drum with a mold cavity and a confronting casting shoe for supplying molten metal, such as liquid lead, to the cavity may be used in a casting machine to continuous cast the composite strip.

Cathode active materials for alkaline cells are disclosed. In particular, the cathode structures encompass conductive carbons introduced to the cathode so as to have a specific spatial orientation and/or a multi-carbon structure. The overall intent is to leverage the conductor(s) provided to the cathode structure to improve electronic and ionic conductance and, by extension, improve battery discharge performance.

A method and apparatus for manufacturing a flexible layer stack, and to a flexible layer stack. Implementations of the present disclosure particularly relate to a method and apparatus for coating flexible substrates with a low melting temperature metal or metal alloy. In one implementation, a method is provided. The method includes delivering a transfer liquid to a quenching surface of a rotating casting drum. The method further includes forming a material layer stack over the rotating casting drum by delivering a molten metal or molten metal alloy toward the quenching surface of the rotating casting drum. The method further includes transferring the material layer stack from the rotating casting drum to a continuous flexible substrate, wherein the quenching surface of the rotating casting drum is cooled to a temperature at which the layers of the material layer stack solidify.
