At least one of the layers is impervious to one or more gasses. One or more additional components are secured to the first component to form a vacuum cavity. The vacuum cavity is filled with a porous material, and the vacuum cavity is evacuated to form a vacuum.

The parts are prepared from a composition containing both a solvent soluble component and a solvent insoluble component. After a part is printed by an additive manufacturing process it is exposed to solvent to extract solvent soluble component away from the printed part, resulting in a part having surface cavities.

The material layers may be located on either side of the spacing structure or on one side of the spacing structure. A strand may be stitched through the gaps to join the material layers and to form the tensile element. The spacing structure may be removed, and the first material layer may be spaced from the second material layer such that segments of the strand extend between the material layers. The tensile element may then be secured to opposite interior surfaces of an outer barrier, and the outer barrier may be pressurized to place the strand in tension.

A thermoplastic cover layer is laminated on either side by applying temperature and pressure to the reinforced foam core on the cover surfaces of the foam material in order to form the sandwich panel, wherein the cover layers are bonded to the reinforced foam core in a fused connection.
