Systems and methods are provided for fabricating composite parts. One embodiment is a method that includes heating a female die having a receptacle and a complementary male die, heating an extruder above a melting point of a thermoplastic within chopped prepreg fiber, in order to melt chopped prepreg fiber disposed within the extruder, extruding the chopped prepreg fiber from the extruder into the receptacle of the female die while the chopped prepreg fiber remains molten, pressing the male die into the female die, causing the molten chopped prepreg fiber to fully enter receptacle, and cooling the chopped prepreg fiber in the receptacle of the female die to form a composite part.

A method and system for heating a material includes an induction coil, a susceptor providing a receptacle, where the receptacle is configured to receive the material, and at least one nozzle for ejecting a heated gas onto and/or into the material. During the method, the susceptor is heated by the induction coil, and thermal energy from the susceptor can be transferred to the material. In addition to being heated by heat from the susceptor, the material is also heated by the heated gas, thereby increasing a heating rate of the material to rapidly heat the material to a processing temperature. The system can include other components such as a gas source, at least one conduit that channels gas from the gas source to the at least one nozzle, and a heat source that heats the gas prior to ejecting the gas from the at least one nozzle.

An inductively heated mold system enables rapid heating of the mold and rapid cooling to reduce thermal cycling times by employing an inductive coil in a heater module that inductively heats a ferromagnetic layer configured on the mold body, such as around the outside perimeter of the mold body. A cooling channel may be configured between the inductive coil and the ferromagnetic layer on the mold body to allow a fluid to be passed between the mold body and the heater module to rapidly cool the mold body for removal of the molded part. A plurality of heater modules may be employed that can be coupled together such that the cooling fluid passes through the coupled cooling channels from one module to a second module. In this way heater modules can be combined to provide an inductively heated mold system for a variety of mold body sizes, or lengths.

The housing includes one or more heaters. The heater(s) is configured to generate heat and the housing is configured to generate a first pressurized gas film. Thus, one or more layers of material to be consolidated may be placed between the first and second caul plates and drawn through the heating assembly as the heating assembly applies pressure to the one or more layers of material to be consolidated via the first pressurized gas film in combination with applying the heat via the one or more heaters, thereby consolidating the panel.

The transfer device includes a loading/unloading station to load/unload a blank onto/from the shaping die, and an injection and mould-closure station to close the mould and to inject between the punch and the shaping die. The shaping die includes a network of inductors to heat its moulding surface and a cooling network to cool the moulding surface by a circulation of a fluid. The loading/unloading station includes a placement device to place a radiating element facing the moulding surface of the shaping die.
