Presented are manufacturing control systems for fabricating composite-material structures, methods for making/operating such systems, and resin transfer molding techniques for ameliorating race-tracking effects in fiber-reinforced polymer panels. A method for forming a composite-material construction includes confirming, via a system electronic control unit (ECU), that a fiber-based preform is placed in a mold cavity and that opposing mold segments of the molding apparatus are sealed together. A filler, such as a compressible bladder, a cluster of spring-biased pins, or a spray-chopped fiber bed, is introduced into a void between the fiber-based preform and a tool face of one mold segment to thereby eliminate an unwanted resin race track. The system ECU commands a resin pump to inject resin through a primary gate of the molding apparatus and into the mold cavity to thereby impregnate the fiber-based preform with the resin. One or more vents operate to evacuate air from the mold.

METHODS AND SYSTEMS FOR FORMING CURVED COMPOSITE CHARGES FOR STRINGERS

Described are methods and systems for manufacturing curved composite stringers. Such composite stringers may have in-plane and/or out-of-plane bends, which are formed while shaping composite charges. Specifically, a composite charge is shaped using a pallet, comprising a plurality of independent pallet portions, rotatably coupled to each other. A hat portion is formed when a part of this charge is conformed to a cavity in the pallet. The pallet portions are rotated relative to each other while forming the hat portion and/or when the hat portion already conforms to the cavity. In some examples, the die is bent together with the charge, when the pallet portions are rotated. This rotation produces one or more of in-plane and/or out-of-plane bends. In some examples, flange portions of the composite charge are positioned in a temporary orientation, e.g., to enable bending of the charge and reduce wrinkles.

Described herein are methods and systems for manufacturing composite stringers using independently movable pallets with independent vacuum controls. Specifically, a stringer forming system comprises a base plate and a plurality of sets of pallets (e.g., two or more sets of pallets), slidably coupled to the base plate and forming an adjustable cavity. Each pallet comprises a primary vacuum zone, fluidly connected to a separate vacuum port. The system allows for independent application of a reduced pressure to the primary vacuum zone of each pallet. For example, a reduced pressure is applied only to pallets that are already covered with a composite layup and to pallets that are being covered. Any pallets that are exposed are kept at an ambient pressure and decoupled from a vacuum source, thereby reducing the vacuum leakage through the overall system. As the composite layup is being formed over new pallets, these new pallets are subjected to the reduced pressure.
