A masterbatch (C) containing thermally expandable microcapsules (A) and a carrier resin composition (B) is provided. The carrier resin composition (B) contains a carrier resin (B1) and a plasticizer (B2), the carrier resin (B1) being an acrylic resin having a weight average molecular weight of 8,000 or more and 350,000 or less, and the plasticizer (B2) being an acrylic plasticizer having a weight average molecular weight of 1,000 or more and 20,000 or less. The carrier resin composition (B) is substantially compatible with a polycarbonate resin and has a shear viscosity of 1.0 Pa.Math.s or more and 1.510.sup.6 Pa.Math.s or less at 80 C. The occurrence of whitening is suppressed and a good appearance can be obtained in an injection molded foam made with the masterbatch. A polycarbonate resin composition, an injection molded foam, and a method for producing an injection molded foam are provided.

A pre-expanded hard shell thermoplastic foam pellet is made by controlling the temperature of the melt exiting a die plate in an underfluid pelletizer, and by controlling the temperature and pressures of the cooling fluid as the pellet flows from the cutting chamber through the slurry line toward a centrifugal dryer. The process and apparatus used for controlling the above parameters is described in conjunction with making the pellets. The pellets thus formed may have a generally spherical shape, or they may have odd, irregular shapes with foam hemorrhages protruding therefrom, depending on the conditions during pre-expansion.

The method for manufacturing a molded foam product according to the present invention includes the steps of: injecting, during injection molding, a molten resin containing a supercritical fluid or a chemical foaming agent into a cavity formed in a mold that includes a movable portion; and moving the movable portion to increase the volume of the cavity before the molten resin injected into the cavity completely solidifies, the mold alternately including, in a direction from a resin injection port to the periphery of the cavity, first linear portions each giving a large gap size in the cavity and second linear portions each giving a small gap size in the cavity.
