A process for producing a polymeric article is provided that includes: sequentially filling a female mould (11) with a first, second, and third batches, wherein the first and third batches include first and third polymeric materials (1p, 3p), and the second batch includes a second polymeric material (2p) and a blowing agent (2b), closing the thus filled cavity with a lid (12) to form a mould defining a closed cavity (10c) of constant volume in time, heating the mould (10) to a processing temperature, to melt the first, second, and third polymeric materials (1p-3p) and to expand the second polymer agent by activation of the blowing agent, cooling and removing the lid (12) to open the cavity and extracting the polymeric article. At least the second polymeric material (2p) includes at least 50 wt. % of recycled polymer in the form of shredded flakes.

The present invention disclosed a foam product and the manufacturing method thereof. The foam product includes a foam core, an outer skin, a cross-linked foam sheet and a bottom plate, wherein the aforementioned layers are all pre-made. The cross-linked foam sheet is laminated onto a bottom surface of the foam core, and the outer skin is then laminated onto a top surface and a periphery of the foam core. Lastly, the bottom plate is laminated onto the cross-linked foam sheet, wherein, the bottom plate has a non cross-linked foam sheet and a non-foam plastic plate, so that when the bottom plate is laminated onto the crossed-link foam sheet, the non cross-linked foam sheet is sandwiched between the cross-linked foam sheet and the non-foam plastic plate.

MOLDING OF EXPANDABLE POLYSTYRENE

Methods of making molded polystyrene articles are described. The methods include introducing steam into a mold simultaneous to filling the mold with foam particles, and cooling the mold without the use of cooling water. The method can be performed faster and with a lower temperature differential than conventional molding processes, permitting faster turn-around to the production of subsequent molded articles. The molded articles produced by the method can have thicker side walls, improved foam particle fusion, and improved compression properties as compared to conventional EPS molding processes.

The foaming agent has a peak activation temperature which is higher than a temperature of the melt mixing. Next, the polymer composition is injection molded into a molded product. This carried out at the peak activation temperature to activate the foaming agent. Then, the molded product is crosslinked within the mold.

One method involves the use of expandable microspheres blended with monomers, the monomers then polymerized through bulk polymerization in cell cast, infusion, or compression molding processes. This method can be effectively used to produce composite foam structures.
