SYSTEMS AND METHODS FOR CONTROLLING INJECTION MOLDING USING PREDICTED CAVITY PRESSURE

In order to improve the consistency of molded products as viscosity shifts throughout a run, a controller of an injection molding machine executes a calibration cycle in accordance with a mold cycle. The controller analyzes a plurality of sensed melt pressure values during the calibration cycle to determine one or more calibration metrics. The controller then uses the calibration metrics when executing each mold cycle of the run. More particularly, during each mold cycle of the run, the controller detects a plurality of sensed melt pressures prior to and during a fill phase of the mold cycle and compares the plurality of sensed melt pressures to the one or more calibration metrics to predict cavity pressure for a pack and hold phase of the mold cycle. The controller then adjusts a set point pressure for the pack and hold phase based on the predicted cavity pressure.

The invention relates to a mold, comprising at least one mold cavity defined by at least a mold wall, wherein at least one part of said wall is a porous part, wherein the at least one porous part is formed by or comprises a porous insert inserted into an opening extending into and preferably through said wall

Injection molding method

A molding injection pressure and a molding clamping force are determined in advance to obtain a parting opening amount, which is a predetermined gap, between a movable mold and a fixed mold of a mold during injection filling. The molding injection pressure and the molding clamping force are determined to obtain a molding injection pressure capable of molding a good product and a mold clamping force capable of molding a good product, respectively, thereby setting a specific molding condition, setting a fast injection speed from the start of injection, which is higher than the injection speed set by the specific molding condition, and setting a fast injection section for continuing the fast injection speed as a fast injection condition, mold-clamping the mold by the molding clamping force during molding, and setting the molding injection pressure to a limit pressure, injecting and filling resin into a mold by the fast injection condition from the start of injection, and injecting and filling resin by the specific molding condition when the fast injection section ends.

Mold clamping conditions, including a predetermined mold gap, a predetermined mold clamping force, a predetermined back pressure for a movable mold, a predetermined mold closing pressure, and a predetermined mold closing pressure adjustment condition associated with the compression state of a molding material, are set beforehand. At the time of molding, an injection filling process for causing the injection device to inject and fill the molding material into a mold of a mold clamping device for which the mold clamping conditions have been set is performed, and, after completion of the injection filling process, a compression process is performed on the basis of the mold clamping conditions including the mold closing pressure adjustment condition.

A injection molding method involves measuring, using at least one strain gauge sensor, a change in strain in a mold side of a mold cavity, approximating a pressure within the mold cavity based on the change in strain, comparing the approximated pressure to a pre-set trigger point, and if the approximated pressure equals or exceeds the pre-set trigger point, activating a virtual cavity sensor having an optimal pre-defined pressure-time curve, wherein upon activation, the virtual cavity sensor tracks approximated pressures calculated from the change in strain measurements measured by the at least one strain gauge sensor over time and compares the results of the approximated pressure tracking to the optimal pre-defined pressure-time curve.

Upstream nozzle sensor for injection molding apparatus and methods of use

A strain gauge nozzle adapter that may be placed between a barrel end cap and a nozzle body of an injection molding system, the strain gauge nozzle adapter having a strain gauge pin that measures strain within the strain gauge nozzle adapter for use in approximating conditions within an injection molding system, such as pressure or the location of a melt flow front.
