Footwear upper components having contoured foam regions and methods of forming such components

An upper shell panel may be placed between first and second sections of a mold. The first section may include one or more expansion cavities and the second section may include one or more pour cavities. A foam-producing chemical mixture may be delivered into the one or more pour cavities and the mold may be closed. The delivered foam-producing chemical mixture may be allowed to expand within the closed mold and to force regions of the upper shell panel into the one or more expansion cavities. The upper shell panel may then be removed from the mold subsequent to the expansion of the delivered mixture.

The tertiary expansion direction is normal to the plane defined by the primary expansion direction and the secondary expansion direction. Furthermore, the upper of the article of footwear is constructed via a thermoforming process.

Methods for manufacturing uppers for articles footwear that include thermo-forming an upper composed of one or more low melting point thermoplastic polymers. The methods may include disposing a skin for forming an upper over and inflatable bladder. The skin may include at least one of a base layer composed of a low melting point thermoplastic polymer and a grid layer including a yarn composed of a low melting point thermoplastic polymer. The skin and inflatable bladder may be placed into a mold cavity and the mold may be heated to a predetermined temperature. The inflatable bladder may be inflated such that the skin is pressed against an interior surface of the heated mold cavity to cause the skin to take on the shape of the internal surface of the mold cavity, thereby forming an upper for an article of footwear.

The substantially smooth area is configured to define a reference boundary of the upper. The substantially smooth area and the textured area are each configured to be disposed at predetermined regions of the upper. Furthermore, forming the textured area includes forming a plurality of projection structures that project outward from the reference boundary at varying distances.
