A method of manufacturing a hollow composite structure is provided. The method includes curing a first portion of the hollow composite structure having at least one open region and at least one wall, the at least one wall partially defining a hollow interior. The method also includes bonding a laminate shell to the first portion of the hollow composite structure proximate to at least one location of the wall to cover the open region and enclose the hollow interior. The method further includes disposing a second portion of the hollow composite structure over the laminate shell, the second portion comprising a plurality of plies. The method yet further includes curing the first portion and the second portion during a final cure.

Method for surface structuring

A method for producing a component with a surface that is suitable for plastic welding or adhesive bonding of two parts is provided. As a preparation step prior to joining, a filler sheet comprising a thermoplastic material or adhesive is arranged on a first surface of a first component and a structuring tool is arranged on the filler sheet. Mechanical force is applied to the structuring tool and heat is applied to the filler sheet such that the filler sheet is attached to the first surface of the first component and such that the structuring tool is partially embedded in the filler sheet. The structuring tool is subsequently removed from the filler sheet to produce a plurality of protrusions in the outer surface of the filler sheet. After surface structuring the first and second components are joined using any type of welding technique or joined using of adhesive bonding.

MODULAR MANDREL FOR MONOLITHIC COMPOSITE FUSELAGE

A method of manufacturing a self-supporting, monolithic fuselage body, including engaging peripheral mandrel sections around at least one central mandrel section, placing uncured composite material on the mold surface, curing the composite material on the mold surface, and sliding the central mandrel section(s) out of engagement with the peripheral mandrel sections and disengaging the peripheral mandrel sections from the cured composite material without collapsing the mandrel sections. The peripheral mandrel sections each include a shape-retaining core of a thermally insulating material and an outer layer on an outer surface of the shape-retaining core. The outer layer has a coefficient of thermal expansion within the range of variation of that of the coefficient of thermal expansion of the composite material. A mandrel for layup and cure of a predetermined composite material in the manufacture of a monolithic fuselage is also discussed.

A method of repairing a core stiffened structure can include removing a damaged portion of the core stiffened structure; creating a cutout in a portion of a repair core member; fitting the repair core member onto an existing core member such that the cutout mates with a portion of the existing core member; bonding the repair core member to the existing core member; and placing a skin patch over the repair core member.
