In one embodiment, the method includes identifying at least one blade mold addition for the mold of the rotor blade and positioning the blade mold addition at a predetermined location of the mold of the rotor blade. Further, the blade mold addition is constructed, at least in part, of a thermoplastic material. Thus, the method includes applying at least one of heat, pressure, or one or more chemicals at an interface of the blade mold addition and the mold so as to join the blade mold addition to the mold. In further embodiments, the methods described herein are also directed repairing thermoplastic blade molds.

The replica is supported inside the support block at the spaced distance, a ceramic resin material is introduced into the spaced distance and cured to form a ceramic shell insert, the insert is removed from the cavity, and the insert is positioned within the support block to form a part of a mold tool adapted for installation in a standard plastic injection molding machine.

A multi-part mold formed from a shell mold and a mold base provides efficiency in a manufacturing process. The shell mold may be formed on a positive mold article. The positive mold article may be formed from a rapid manufacturing process. The shell mold may then be formed on a surface of the positive mold article through a coating process that builds a relatively thin coating that results in a mold surface for molding an object represented, at least in part, by the positive mold article. The shell mold is then joined with a mold base effective to support the shell mold for the molding operation.

In order to produce molded foam parts from foam systems, such as soft, semi-hard and integral foam, foaming molds are typically used, which are produced from different base materials, depending on the intended purpose and required output or service life. Molds for producing molded foam parts are produced from steel or aluminum. A negative or undesirable property during the production of molded foam parts is that the foam adheres to the foaming molds and can often only be removed mechanically. In order to prevent this, the disclosure proposes a mold insert for a molded part mold, comprising a cavity, wherein the mold insert can be arranged on the molded part mold such that a volume-reduced cavity is formed in the arranged state and the mold insert contributes to creating the shape of the material.
