FLEXIBLE PHENOLIC INTERMINGLED CARBON ABLATORS
Flexible phenolic intermingled carbon ablators (PICAs) and processes for making the same are disclosed. These materials, which are also called PICA-Flex herein, combine both carbon and phenolic fiber constituents during the felting process rather than introducing the phenolic through costly and time intensive infusion processes that also use harsh chemicals. PICA-Flex drastically reduces integration complexities when compared to traditional phenolic infused rigid tiles and can eliminate the lengthy phenolic infusion process, resulting in a thermal protection system (TPS) material more akin to a blanket than a rigid TPS. This blanket TPS drastically reduces integration complexity when compared to traditional phenolic infused rigid tiles. PICA-Flex encompasses a range of configurations, including a dual layer PICA-Flex material with a higher density outer layer(s) to minimize recession, a lower density PICA-Flex material with applicability to aftbody TPS, and a single piece PICA-Flex forebody.

The component may comprise a substrate and a cover structure comprising a single-layer cover comprising a generally uniform outer surface and an inner surface comprising a line such as a seam/tear line; the line may comprise sections and/or a set of cavities; the line may be not readily perceptible at the outer surface; the line may comprise an opening section and a groove connecting cavities; the line may comprise an intermediate section and a transition section. The cover structure may comprise a molded cover such as a single-layer molded cover/skin. A cavity may comprise a depth and facets. The cover structure/cover may consist essentially of a resin material. The component may comprise a trim panel, instrument panel, door panel, etc. A method for forming a component comprising the cover structure comprising a single-layer cover comprising cavities in a mold is also disclosed.
Barrier composite with an integral release layer and method of making same
A barrier composite has a barrier layer that is water resistant, and adhesive for applying the barrier composite to an external wall surface and an integral release layer to allow the adhesive to release such that a roll or barrier composite can be unspooled and attached directly the said wall surface without removing a release liner. A barrier composite may also include a plurality of stand-offs extending to an exterior surface of the barrier composite and configured to allow precipitation that has passed through the outer shingles to flow down along the barrier composite. The integral release layer may be configured on, in or over the stand-offs. The stand-offs may be configured with a material that prevents the adhesive from adhering or that splits or fractures to produce stand-off deposits. Alternatively, the adhesive may be configured to wick into the stand-offs and then split producing adhesive deposits on the stand-offs.
