One aspect of the present disclosure provides a method of resistance spot welding. The method comprises welding a workpiece with a resistance spot welding apparatus. The workpiece includes two or more steel plates in an overlapping state. The two or more steel plates include at least one steel plate coated with zinc. The welding includes welding while compressing a high-tensile steel plate among the two or more steel plates in a direction intersecting a direction of a thickness of the high-tensile steel plate. The high-tensile steel plate has a tensile strength higher than a tensile strength of another steel plate among the two or more steel plates.

The electrode and the holder may separate easily due to a weak interference fit of the primary electrical connection. Bare hands may provide sufficient force for separation. The electrode and the holder may be configured for self-alignment. A quick-release mechanism may prevent unintentional dislodgement of the electrode from the holder and include a rotation-resistant device for preventing electrode rotation. A secondary electrical connection may be included to supplement or replace the primary electrical connection. A workpiece clamping force, traditionally intended for clamping the electrode to a workpiece, may also be utilized to enable the secondary electrical connection.

A method of resistance spot welding a workpiece stack-up comprising overlapping first and second steel workpieces is disclosed, wherein at least one of the steel workpieces comprises an advanced high-strength steel substrate. The workpiece stack-up is positioned between a pair of opposed first and second welding electrodes. A cover is disposed between at least one of the first steel workpiece and the first welding electrode or the second steel workpiece and the second welding electrode at an intended weld site. The workpiece stack-up is clamped between the first and second welding electrodes at the weld site such that at least one of the weld faces of the first and second welding electrodes presses against the cover. The first and second steel workpieces are welded together by passing an electrical current between the first and second welding electrodes at the weld site.
