A method of repairing a component using an additive manufacturing process is presented. The method includes submerging the component into a powder bed so that a portion of the component to be repaired is level with a surface of the powder bed and a protruding portion of the component protrudes above the surface of the powder bed, positioning a split wiper that includes a first wiper segment and a second wiper segment in the powder bed at the surface, advancing a quantity of powder by translating the first wiper segment and the second wiper segment across the surface of the powder bed, and directing a laser beam across the surface to fuse powder particles of the powder bed to the underlying substrate forming a layer of the component. Each of the first wiper segment and the second wiper segment follow a different contour of the protruding portion at the surface.

Crack healing additive manufacturing of a superalloy component

A method of additively manufacturing is provided. The method may include successively depositing and fusing together layers of a superalloy powder mixture comprised of a base material powder and a eutectic powder, to build up an additive portion, which eutectic powder has a solidus temperature lower than the solidus temperature of the base material powder. The method may also include heat treating the additive portion at a temperature greater than 1200° C. to heal cracks and/or fill pores and to homogenize the alloy of which the additive portion is comprised. The additive portion alloy has a chemistry defined by the superalloy powder mixture. The base material powder may be formed of a nickel-base superalloy with an aluminum content by weight of at least 1.5%. The eutectic powder may be a nickel-base alloy including by weight about 6% to about 11% chromium, about 5% to about 9% titanium, and about 9% to about 13% zirconium, with balance nickel as its primary components.

Superalloy part and method of processing

A method for repairing a part and the resulting is disclosed. The method includes positioning a plug having an inner braze element coupled thereto into a cavity defined by an internal surface of a component. The cavity has a circular cross-section at the external surface of the component. The plug completely fills the circular cross-section and the inner braze element is within the cavity. A braze paste is positioned at least partially around the plug at the external surface. The component is positioned such that the inner braze element is above the plug. The component is subjected to a thermal cycle to melt the inner braze element around the plug, completely sealing the cavity by forming a metallurgical bond with the plug and the internal surface of the component. During the thermal cycle the braze paste is melted to form a metallurgical bond with the plug and external surface.

A gearbox repair assembly is disclosed herein. The gearbox repair assembly includes a sleeve having an inner diameter configured to receive a bearing assembly and an outer diameter configured to fit within a bore of a gearbox housing. The gearbox housing can be part of a gearbox of a wind turbine. The gearbox repair assembly further includes a retaining plate configured to be attached to the gearbox housing for preventing an outer race of the bearing assembly from rotating in the bore relative to the gearbox housing. Also provided are methods to repair such a gearbox. The gearbox repair assembly and related methods reduce the time and cost needed to repair the gearboxes.
