Multistage thermolysis method for safe and efficient conversion of carpet/rug, polymeric materials and other waste sources

Clean, safe and efficient methods, systems, and processes for utilizing thermolysis methods to processes to convert various carpet, rug, polymeric materials and other waste sources, such as solid waste, tires, manure, auto shredder residue, glass and carbon fiber composite materials, municipal solid wastes, medical wastes, waste wood and the like into a Clean Fuel Gas and Char source are disclosed. The invention processes the carpet, rug, polymeric material to effectively shred and/or grind the waste source, such as post-consumer carpet remnants and waste, and then process using thermolysis methods to destroy and/or separate halogen and other dangerous components to provide a Clean Fuel Gas and Char source. Additional waste sources, such as solid waste, tires, manure, auto shredder residue, glass and carbon fiber composite materials, municipal solid wastes, medical wastes, waste wood and the like, are suitable for the processing of the invention disclosed.

Methods and equipment for the recycling of carpet are disclosed that produce a clean fiber product suitable for industrial use. The methods allow the recovery of face fiber material, for example a polyester, polyolefin, or a polyamide, from carpets that includes a face fiber material, a polypropylene backing material, and an adhesive, and include the steps of mechanically impacting the carpet to break the bonds between the adhesive and the fibrous components, treating the fibrous components to remove adhesive granules from the fibrous components, and optionally separating the polypropylene backing from the face fiber. A clean adhesive/calcium carbonate product can also be produced from this process.

A process for fabricating a molded carpet laminate includes supporting a carpet layer in a molding tool that has mold dies that define a mold cavity. The mold dies are then moved from an open position to a partially closed position. In the partially closed position, a heated polymer material is injected into the mold cavity. The heated polymer material incompletely fills the mold cavity on the working side of the carpet layer. The mold dies are then moved from the partially closed position to a closed position to spread the heated polymer material and fill the mold cavity on the working side of the carpet layer to form a molded polymer wall. The molded polymer wall adheres to the working side of the carpet layer to form a molded carpet laminate. The mold dies are then moved from the closed position and the molded carpet laminate is cooled.

The methods allow the recovery of face fiber material, for example a polyester or a polyamide, from carpets that includes a face fiber material and a backing material, and include the steps of heating the carpet to a temperature lower than the melting point of the face fiber material, but higher than the initial thermal decomposition temperature of the backing material, for a time and at a temperature sufficient to thermally decompose, pyrolyze, or oxidize at least a portion of the backing material, rendering the backing material friable, that is more friable than the untreated backing; and applying mechanical force to the carpet so as to liberate the friable backing material from the face fiber material.
