Crack healing additive manufacturing of a superalloy component

A method of additively manufacturing is provided. The method may include successively depositing and fusing together layers of a superalloy powder mixture comprised of a base material powder and a eutectic powder, to build up an additive portion, which eutectic powder has a solidus temperature lower than the solidus temperature of the base material powder. The method may also include heat treating the additive portion at a temperature greater than 1200° C. to heal cracks and/or fill pores and to homogenize the alloy of which the additive portion is comprised. The additive portion alloy has a chemistry defined by the superalloy powder mixture. The base material powder may be formed of a nickel-base superalloy with an aluminum content by weight of at least 1.5%. The eutectic powder may be a nickel-base alloy including by weight about 6% to about 11% chromium, about 5% to about 9% titanium, and about 9% to about 13% zirconium, with balance nickel as its primary components.

REPAIR OF COATED COMPONENTS USING DESIGN ADAPTATION

A method for repairing an at least externally coated hollow component. The direct mechanical machining of a coated component after use removes the need for a coating-removal and selective hollowing step and a selective repair of cracks, since a design adaptation leads to a component being engineered or used such that it can be used again as a result of external dimensional stipulations.

A method for repairing a turbine housing of an air cycle machine is provided. The method comprises: removing damaged material from a journal bearing bore of the turbine housing; forming the journal bearing bore to an inner diameter of about 2.580±0.001 inches (6.553±0.003 centimeters). The journal bearing bore having an inlet and an outlet. The method also comprises determining the inner diameter of the journal bearing bore; and forming a cylindrical insert having a first end, a second end, an inner surface, a step located at the first end, and an outer surface with an outer diameter that provides a diametric interference with the inner diameter of the journal bearing bore. The diametric interference being between about 0.000-0.003 inches (0.000-0.008 centimeters). The method further comprises inserting the second end of the cylindrical insert into the inlet of the journal bearing bore up to the step.

Methods for modifying cooling holes with recess-shaped modifications

A Method for modifying a plurality of cooling holes of a turbine component includes disposing a recess-shaped modification in a recess of the component comprising a plurality of cooling hole outlets, wherein the recess-shaped modification is formed to substantially fill the recess and comprising a plurality of modified cooling holes passing there through. The method further includes aligning the plurality of modified cooling holes of the recess-shaped modification with the plurality of cooling hole outlets of the component, inserting at least one alignment pin into at least one of aligned pair of holes and hole outlets, bonding the recess-shaped modification disposed in the recess to the component, and removing the at least one alignment pin after bonding, wherein the plurality of modified cooling holes of the recess-shaped modification is fluidly connected with the plurality of cooling holes of the component.

Methods for repairing composite cylinders

Methods for repairing composite cylindrical components are provided. One exemplary method for repairing a cylindrical component defining an axial direction, a radial direction, and a circumferential direction includes removing a damaged region of the cylindrical component. A flange extending from a cylindrical body of the cylindrical component is included in the damaged region. One or more arc segments that extend along the circumferential direction are connected with the existing cylindrical component. At least one of the arc segments includes a prefabricated flange. One or more plies are laid up to connect the arc segments with the existing cylindrical component to repair the damaged region of the cylindrical body and the prefabricated flange formed integrally with one of the arc segments replaces the damaged portion of the flange. Repaired cylindrical components are also provided.

Damage mitigation for gearbox

A gearbox housing of an aircraft includes a surface configured to contact with and support a load of a component of the aircraft such that the surface is susceptible to corrosion. The surface has an area from which a portion of material was removed. A structural deposit is formed by cold spraying one or more layers of powdered material within the area. The structural deposit is configured to share the load applied to the surface by the component.
