Abstract
A method for forming a protective film on a foam cushion including steps of preparing the cushion, applying a hot-melt adhesive, hot pressing a resin film, and cutting. Therein, the cushion is applied with a hot-melt adhesive layer, and a heated metal roller is used to press the resin film onto the hot-melt adhesive layer. The melting point of the resin film is greater than that of the hot-melt adhesive layer, and the heating temperature of the metal roller is between the melting point of the resin film and the melting point of the hot-melt adhesive layer, so that while the resin film is pressed on the hot-melt adhesive layer by the metal roller, the resin film is stuck by the hot-melt adhesive layer, thereby forming a protective film on the outer surface. The method features quick resin film and reliable film affixation.
Claims
1. A method for forming a protective film on a foam cushion, comprising steps of: preparing the cushion by forming a foam material so that the cushion has an outer surface; applying a layer of a hot-melt adhesive onto the outer surface; hot pressing a resin film onto the hot-melt adhesive layer using a heated metal roller, wherein the resin film has a melting point greater than a melting point of the hot-melt adhesive layer, and the metal roller has a heating temperature that is between the melting point of the resin film and the melting point of the hot-melt adhesive layer, so that when pressed onto the hot-melt adhesive layer by the metal roller, the resin film is stuck by the hot-melt adhesive layer, thereby forming the protective film on the split surface.
2. The method of claim 1, wherein in the step of preparing the cushion, the cushion has been split to have the outer surface exposed outside.

The method of claim 1, wherein the step of applying the hot-melt adhesive comprises applying a liquid hot-melt adhesive containing a solvent onto the outer surface, and setting the cushion aside for a predetermined period to let the solvent evaporate and let the liquid hot-melt adhesive dry, so that the hot-melt adhesive layer formed on the outer surface is a solvent-free, solid foil.
4. The method of claim 3, wherein before the step of applying the hot-melt adhesive, there is a step of printing a graph with ink on the outer surface of the cushion to form an ink layer.
5. The method of claim 3, wherein when the step of hot pressing the resin film is taken place, the resin film has had an inner surface thereof provided with an ink layer having a printed graph.

The method of claim 3, wherein the metal roller has a surface provided with an embossed pattern, and the metal roller has the heating temperature set to be between the melting point of the resin film and the melting point of the hot-melt adhesive layer and to be able to soften the resin film, so that after the resin film is pressed by the metal roller with the embossed pattern, an embossed surface in accordance with the embossed pattern is formed on the resin film.

The method of claim 3, wherein the metal roller has a surface provided with an embossed pattern, and the metal roller has the heating temperature set to be between the melting point of the resin film and the melting point of the hot-melt adhesive layer and to be able to soften the resin film and the cushion simultaneously, so that after the resin film, the hot-melt adhesive layer, and the outer surface of the cushion are pressed by the metal roller with the embossed pattern, embossed surfaces in accordance with the embossed pattern are formed on the resin film, the hot-melt adhesive layer, and the cushion.

The method of claim 3, wherein after the step of hot pressing the resin film, there is a step of heating the cushion using a heater, and roll pressing the cushion using a forming roller whose surface has an embossed pattern, so that after the cushion is pressed by the forming roller with the embossed pattern, an embossed surface in accordance with the embossed pattern is formed on the cushion.
9. The method of claim 8, wherein before the step of applying the hot-melt adhesive, there is a step of printing a graph with ink on the outer surface of the cushion to form an ink layer.
10. The method of claim 8, wherein when the step of hot pressing the resin film is taken place, the resin film has had an inner surface thereof provided with an ink layer having a printed graph.

[0029] Since the outer surface 21 is formed by transversely splitting the cushion 2, air bubbles generated during the foaming process for making the cushion 2 can be exposed at the outer surface 21 as minute, open cells. These open cells can be covered by the resin film 5 affixed to the hot-melt adhesive layer 3, so that even when dirt comes to the surface of the cushion 2, dirt can only touches the resin film 5 instead of entering these open cells, thereby effectively preventing dirt from building up.
[0030] Moreover, in the present invention, since the hot-melt adhesive layer 3 is provided as the binding medium between the cushion 2 and the resin film 5, the resin film 5 can be rapidly affixed to the outer surface 21 of the cushion 2 after a single time rolling of the heated metal roller 4. This eliminates the risk of having air bubbles formed under the resin film 5 due to solvent evaporation, thereby further improving reliability of affixation of the resin film 5.
