A battery pack according to the present disclosure includes a plurality of battery blocks, the battery blocks being arrayed adjacent to each other in a stacking direction that is set in advance. After two or more of the battery blocks are replaced with multiple replacement battery blocks that have been refreshed in advance, multiple non-replacement battery blocks, among the battery blocks, that have not been replaced with the replacement battery blocks, are adjacent to each other in the stacking direction, and the replacement battery blocks are adjacent to each other in the stacking direction.

A flexible battery case with an insert mating to the tongue and groove joint to provide a stable platform for the controls, displays and peripheral connectors. Other connectors are disposed within a plastic housing and overmolded to create a waterproof seal. A charger is configured to execute a software program to confirm charger authorization to enable secondary battery charging and discharging. The control system is configured to monitor the integrity of a heating element and executes a software program to disable charging if the integrity of a heating element is compromised. A flexible substrate has a PCB on one side, and supports the individual battery cells and surface mount circuit boards on an opposite side. The flexible PCB substrate may be folded to sandwich an insulating layer therebetween.

A control unit for a battery system, comprising: a microcontroller configured to generate a first control signal; a monitoring unit configured to generate a fault signal indicative of the operational state of the microcontroller; a first signal source configured to generate a state signal indicative of a system state; a comparator circuit configured to generate an intermediate control signal based on a first control signal and a fault signal; the comparator circuit further comprising a comparator node, the comparator circuit configured to transmit the intermediate control signal to the comparator node; wherein the first signal source is connected to the comparator node to transmit the state signal to the comparator node; the comparator circuit further comprises a comparator connected to the comparator node and configured to generate a switch control signal based on a voltage on the comparator node and based on a threshold voltage.

The processor monitors the remaining state of charge, capacity, and resistance of the battery system and monitor the remaining state of charge and capacity of the abnormal battery subsystem, calculate a low integration bound value, calculate a remaining energy value for all of the normal battery subsystems with respect to the low integration value, calculate a remaining energy value for the abnormal battery subsystem, and summate the remaining energy values of the normal and abnormal battery subsystems to determine a global remaining energy value for the battery system.
