Structural foam molding method using continuous fiber composites, and parts formed therefrom

A method for making structural foam parts having continuous aligned fibers includes placing an assemblage of fiber-bundle-based preforms in an injection mold, creating a melt flow of resin and, optionally, short, loose fiber, and adding foaming agent to the melt flow. When the foaming agent/melt flow mixture is introduced into the injection mold, the foaming agent foams. The assemblage is structured and positioned so that fibers therefrom adopt a desired alignment and position in the final part. Structural foam fills the remainder of the volume of the part.

An in-mold foam molded article has a foam body made from olefin-based resin pre-expanded beads and an insert member having an elongated connecting portion and movement resisting portions provided apart from one another in the elongated connecting portion. The insert member is subjected to insert molding upon in-mold foam molding using the olefin-based resin pre-expanded beads. The foam body has a movement facilitating structure that facilitates relative movement between the insert member and the foam body during shrinkage of the in-mold foam molded article after release from a mold.

Further, the method includes dispensing a second foam material into a panel cavity to form a panel body. The panel cavity is at least partially defined by a side of the integrated frame. The method includes curing the second foam material to form a panel body, wherein the panel body is secured to the integrated frame.

The method includes placing two spaced-apart flange members, preferably from nominal dimension solid lumber, in a mold cavity, inserting a two-part mixture of polyurethane material between the flange members, closing the mold and applying pressure to density the two-part polyurethane material during curing, and removing the completed engineered structural member from the mold. Preferably, the multiple engineered structural members are produced in multiple mold cavities, either sequentially, for example, on a rotary molding machine, or simultaneously, for example, in a series of molds which are filled and closed together. The engineered structural member provides increased insulation capacity to a structure while reducing structure weight, improving strength and improving dimensional instability.
