A foam cushion pad formation assembly that includes a conveyance assembly having at least one moving conveyor component presenting a pad shape formation surface, which surface is convoluted and arranged to shape sealed enclosures of a pad chain received by the conveyance assembly. A separation device is provided to separate shaped pads of the pad chain received by said conveyor device. The shaped pads include convoluted surface that are formed by way of gripping projection and recesses combinations in the moving conveyor component. Embodiments include sensing for non separated pads from a downstream end of the bag chain, pad chain separation enhancement devices, and various control system including the requirement of confirmation of separation before feeding a new pad enclosure as in one containing liquid polyurethane precursor chemicals. An embodiment includes a pad chain path disruption sensor and a form feed control which implements the formation of pad enclosures free of filler material in a bridging region between the outlet end of the enclosure formation means and the conveyance assembly.

An in-mold foam molded article has a foam body made from olefin-based resin pre-expanded beads and an insert member having an elongated connecting portion and movement resisting portions provided apart from one another in the elongated connecting portion. The insert member is subjected to insert molding upon in-mold foam molding using the olefin-based resin pre-expanded beads. The foam body has a movement facilitating structure that facilitates relative movement between the insert member and the foam body during shrinkage of the in-mold foam molded article after release from a mold.

Buffing expanded foam items

Foam items may be buffed using particles such as particulate sodium bicarbonate in accordance with the present invention. Foam items may be, for example, expanded EVA foam items pre-formed into an intermediate size and shape. A skin layer may be formed during the expansion of the foam item to form an expanded foam item which may be entirely or partially removed by buffing the item using particles projected with selected buffing parameters. The buffing parameters may be varied based upon the thickness of at least a portion of the skin layer and/or the desired degree of moldability for the foam item after buffing. Particulate sodium bicarbonate or other types of particles used for buffing may be recycled and reused for further buffing of foam items.

A method of manufacturing a polyolefin foam sheet composition includes extruding a polyolefin sheet, irradiating the extruded sheet to obtain a physically crosslinked sheet, foaming the physically crosslinked sheet with heat to obtain a foamed layer, and skiving the foamed layer to obtain a foam sheet with at least one skived surface. The surface roughness of the skived surface of the foam sheet is different from the surface roughness of an unskived surface.

Method and Apparatus to Produce Auxetic Foam

In methods and apparatuses for producing auxetic foam from conventional foam, conventional foam is compressed into a mold before thermal, chemical or thermo-chemical treatment processes are performed. A segmented mold is accommodated in a compressing apparatus. After compressing the foam between the mold segments, the mold is fastened shut and removed from the compressing apparatus. The forces applied to any given volume of foam and the amounts by which the foam is compressed while being processed are controlled to impart desired mechanical properties to the produced foam. Poisson's ratio and density of discrete portions of finished foam shapes are reliably predicted and controlled to achieve uniform and non-uniform mechanical properties within a single continuous quantity of foam.
